I am at the point where I will soon be cutting out the door windows and I was wondering how others did this. I am considering using a router. Did anyone else us a router? Any problems with this?

i used jig saw, trouble with the lexan is it melts as friction builds up,
sure others have used other methods too

Haven't used a router on my Moose yet... but I have cut holes in aluminum
many times using a Formica bit on my router... works great, leaves nice
clean edges.

Mike are you talking about cutting the lexan or just the aluminum opening on
the door window? I used a dremel tool on the lexan window, and just old
fashioned snips on the aluminum, after drilling a few holes to get the snips
in.

My door windows were actually about an inch smaller(in height) than they
were supposed to be, I should have sent them back but instead just made the
frame smaller. Figured it out before starting the door or it would have
been a pain.

I have the bubble windows on the doors only. I like them. However these
are what I was talking about that came too small. I haven't heard of anyone
else having this problem though.

I did not get the rear bubble windows. The flat are fine but the bubbles
look really nice back there too.

If I remember correctly the aluminum window frame becomes a real flimsy
noodle when you cut it out. You'd have to have some way to hold it down
real good if trying a router.

As with all inside cutouts that are required for the Super Rebel, I just
used thin cut-off wheels in my Dremel.
