Access hole cutting?

What do you folks use to cut holes for access (like the access hole near
the strut fittings)? I am on a budget and hate to buy a tool for every
step (actually I would love to buy a tool for every step, but my
marriage would not survive).

Scott I've used a cut-off wheel in my dremel at times and I have a small
nibbler I've used and of course there's always the old drill, drill, drill,
file file file and I suspect others have even different ways.

You can use a hole saw if you mark the spot and then do it on the bench or
use a drill press just back it up with a piece of wood and stabilize it good.
Do some practice holes in some scrap first. Or if you know an electrician
they have or can barrow different size hole punches used for putting holes in
electrical panels.

Be careful if you use a punch to make holes ! You must remove a bit of
extra metal around the hole if it is punched, as the punching process
will stress the metal at the edge of the hole. If not removed, this
metal will 'star' crack over time, and you could have problems.

Generally, it is better to make an oval hole, rather than a round
hole, because it is then possible to make a one-piece doubler to insert
on the inside of the hole. You just turn the doubler sideways, and slip it
in through the oval - not possible with a round hole.

Probably so obvious that it doesn't need mentioning, but one of those drum
sanding
attachments for a drill (about 2 inches or so diameter) will save a lot of
filing after you rough cut the hole.

Also the hand nibbler that Wray mentioned is great for cutting slots. I got mine
on sale for about $12.
