I used 0.025 on my Super Rebel four door cowl. Seemed to work out pretty
well. I rolled the doors with a metal roller and they hold shape pretty
well without any additional support. If you go all the way down to 0.016
it'll be more floppy than mine and you may want to look at some support
pieces like some tubing bent to shape and riveted to the inside of the
doors. I might even add those myself later to provide more protection
against wind damage with the doors open. FYI - for my Super Rebel I ordered
a 4 X 12 roll of 0.025 from Aircraft Spruce and pretty much used it all with
two doors that I wasn't happy with redone. This does include the metal used
to make my air scoop for my radiator which is integral to the lower cowl.

Hi Jim: sounds like you are making good progress. I am completing the
tailcone on my 192/731(evenings) I used .020 on my 1st Rebel but found it a
little light, like Mike mentions especially if your in a windy condition
while checking stuff. I did not have any additional support outside of the
piano hinge along both edges. If you use .020, a couple of flat strips
riveted on the underside would do lots to stiffen. My next one will be

need to strengthen then I will. I have the 912 and want to stay as light
as possible and the doors won't be that big.

.025 would work well - remember, this doesn't have to be
6061T6, it's not really structural ... roofing grade would do !
(Softer, and much less $$$ ...)

There are rollers in the RAA Brampton shop - makes life easier !

Remember to leave the top hinge pins on the OUTSIDE so you
can open the doors all the way - if you put them inside, they
look nice, but the doors don't go much past vertical, and thump
you on the head regularly ! :-(

My top cowl doors go up and you can then peg both together with the pin in
the center, keeping them out of the way nicely, if you are doing an
annual/need in both sides for some reason. If you only open one side it lays
right across the top out of the way thanks to the fact it has no reinforcing
on the back or formed curve. Pretty sure they are only .020...I'd have to go
look at the sheet they came out of as I still have it...cause MAM for some
reason shipped 2024T3 for it back when. I may have formed the front edge
lightly around a big round object..but never needed to slip roll them.
Poster board for pattern and then cut from aluminum leaving a little extra
for final fit/trim.

Bob..."roofing grade"... ;O( Corrosion city my friend.

Don't forget - with the 912, you need as much weight as
possible up front ! Still think .025 would be better ...
it'll definitely hold the curve better. Best, as Wayne suggests,
to cut oversize, curve, install top hinge, then final fit,
and trim before doing bottom hinge -- it's hard to get a tight
fit at the top front --- might need a bit of shrinking ...

Pierre only had top doors - but quite large -- enough to
get at the bottom plugs & exhaust. Made it a bit easier to
fit... and easier to form the bottom, as it was one piece ..

Mines .020 2024 alclad. I didn't roll the doors but I think it would help
to get the doors to lay flat at the firewall. Mine bulge out a bit on the
sides and at the top. I only have 2 doors and the bottom cowl has a peice
of angle rivetted along the top edge which helps stiffen everything up
quite a bit.
