Jerry,

I fly an SR-2500 with a continental O-470-S with a McCauley S-90AT-8 on a C-50 hub. This is replaced by a C203 hub. I get a 136 mph cruise at 23^2.

This gives you an idea of performance, but you want to ensure you go with a tested propeller, engine combination (i.e. look at all the propellers that go with a O-540 engine on certified airplanes). Personally, I would not use an untested engine/propeller combination as you are running an experiment without the use of a test stand and reams of test equipment and a healthy engineering budget. There can be detrimental vibration issues with untested combos.

I've just started work on my SR2500. It will be powered by a Bob Barrows
built O-540, normally aspirated. With a goal of economical cruise, which
model Hartzell 2-bladed prop should I be looking for? Or, does anyone have
any experience with a MacCauley Brown? Or other propeller manufacturers?

Jerry, If I may suggest;
Of the 200 or so versions of O-540, which one are you using? Lycoming has
publications that tell you what airplane model it was intended to go into.
Next go to information from the airframe manufacturer and which prop make /
model was approved. That will be a good place to start.

Most O-540 series engines have counterweights on the crank, as I recall
there are at least 5 different sizes (weight's). From the model number you
can determine which counterweights are in your engine, this is critical if
determining which prop to use.

In one case of doing a conversion I did the following; I was going to use a
O-540-J1A5D from a Maul. I wanted to put it into Cessna R-182. It was
necessary to tear down the engine, and have a shop replace the
counterweights to a heavier set, to match up to the approved McCauley
propeller for the R-182 and avoid unwanted harmonics (unwanted vibrations).
This and a few other changes (documented on a 337 form) allowed me to use it
as an O-540-J3C5D and fly safely. It now has over 1300 hours on it and is
still running well.

If you do any mods to the engine please be sure do document all the changes
in the engine log book, this will help in the future to prove that it is a
certified engine and not just a collection of used parts.
