After paint....either an open cell foam about 3/16" x 5/16" if things are
really tight or a two lip rubber style seal if you have a bit of room. The
two lip channel holds up longer and looks cleaner. Both of these that I am
talking about are available in any building center in the door sealing
department.

Howard's Rebel doors. Maybe I'm just referring to the doors I did!

The Rebel had you cut the door skins to fit the frames and then add .032
doublers to rivet between the skin and frame to be the door gap filler.
We
took it a step further and left the door skin oversize and put the .032
behind it, bonded the two together with Proseal to reinforce. Makes for
a
much cleaner looking assembly with a seam free door skin instead of
strips
of .032 with cut lines showing on the corners.

Wayne,
Do you apply the seal to the doubler or to the door opening or maybe both as
needed?

Also, with my window being hinged at the top, do I just make some sort of
latch to hold it to the door when closed and then some sort of hanger off
the wing when open? If anyone has made something that works well in this
situation I would appreciate any pics or descriptions.

You need something on the door skin/gap doubler or it will chaf into the
fuselage and the rivets surrounding the door sills/frame. Sometime to get a
nice "breeze free" door a layer of foam or the rubber rib stuff works nice
on the fuselage opening if there is just enough clearance between the front
door post and the window and door frames so it fits and just rubs it as you
close the window.

You're going to want a gas strut to hold it up when open and a simple latch
to keep it closed. CTC here in Canada sells a nice lever latch and it comes
in both left and right hand Made by bulldog, sure it's available in Home
Depot as well.
