My kit came with a rolled up sheet of 3/32" clear Lexan.
When I put the windows in earlier this year, I un-rolled the sheet and
it had a memory from the long term storage. So when I laid out the
windows for the cutting I tried to use that to my advantage. I cut so
that the curve went from top to bottom, which I thought would give the
effect of bubble windows. After riveting the frames in place most of the
curvature was gone, on the doors they bulge out about one forth of an
inch, which I feel is very acceptable.

All things considered, the Lexan is easy to work with. It cuts well on
the band saw, sands easily with a belt sander and can be filed to remove
the rough edges. The cutting process does create heat and leaves some
edges rough from the re-attached "saw dust" of the plastic, but it is
easily removed. Cut just a bit oversized and sand / file to fit. You
may want to bevel the edge that fits against the frame to help things
lay down flatter

The windows are usually just a piece of flat stock that you need to cut
them
from and sand the edges smooth unless ordering the bubble windows.

WARNING: Plexi glass is a lot easier to break and escape in an emergency
than lexan. In fact lexan is almost impossible to break by hand upside down
possibly submerged.

Most Rebel doors would push out before the acrylic would break. However
lexan will yellow much faster than acrylic and it will craze if any
petroleum touches it. I elected to use acrylic (plexiglass) from Home
Depot. You can use thicker material for better noise attenuation if you
don't mind extra weight. Acrylic is a bit more crack prone but not a
problem for normal cutting and mounting. ie drill holes oversize etc.
The windshield is acrylic.
