Rebel strut bolts

Hello Jesse,

I apologize for my delay in replying to your email, unfortunately a
emergency family matter took precedence; I'm sure you would fully
understand.

With the drilling of the strut material and attach blocks, we have no issue
with you upsizing the hole one (1) bolt size to overcome any drilling
imperfections. When drilling the block and strut material, may I suggest
temporally securing the blocks in place with bolts to hold the block and
strut material securely in place while drilling/upsizing the holes.

Hello Murphy tech support, please help!
I built my wing struts according to the manual, first drilling the 5 holes
through each fitting block to 3/16" in a drill press. When I enlarged the
holes to 1/4" with a hand drill, they got off center slightly, so most of
the holes have a slight oblong to one end. The bolts still fit snugly, but
on one side or the other the bolt shaft is not fully engaging the strut
material around it's entire circumference. I thought I would be OK because
I
only drilled up a couple drill sizes at a time, and reamed the last pass.
Things got out of shape though. After I realized what was happening I
started using drill bushings clamped to the strut which made some
difference, but still not perfect. I think the best solution would be to
make a jig to hold the strut in a drill press, or milling machine, but
unfortunately it's too late for me because both struts now have some sloppy
holes.
What should I do? Do I have to start over from scratch with new strut
material, and new blocks? Can I enlarge all holes to 5/16"? Can I use the
struts the way they are now, and monitor to see if the bolts move at all
under load? Like I said, the bolts fit tightly, and the strut material is
engaged fully on one side of the holes. Is the clamping pressure of the
bolts enough to compensate for the compromised shear strength in the
bolt/strut interface?

You can upsize all the holes if necessary (one bolt size only).
