Hello!
I just assembled my second torque tube/control horn/end plug for my Rebel. I
fed the tube through the tip of the wing through the plastic 'bearings' (?),
and out the root end. I slipped the washer over the tube, slid the end plug
on, slipped the collar over the end of the tube and riveted the three pieces
together.
Then I went to rivet the control arm to the end plug. I had already drilled
the #11 holes. My first rivet didn't get in all the way because it butted up
against an already pulled rivet in the collar. I wish I had known to stagger
the holes in the collar/tube/endplug with the holes in the end of the
endplug.
The rivet in the end of the endplug would get only about 1/8" from the
mating
surface of the endplug. So I hand squeezed it a little which drew it a
little
closer. Then I made the mistake of using an air rivet gun to finish it off.
It
only got it about 1/16" from the surface before the mandrel broke off. So I
tapped out the inner piece of metal of the rivet with a punch and redrilled
the hole through this rivet. I got the head of the rivet off but part of the
shank was still inside the hole. I tried punching and drilling this and then
stopped as I felt I might damage the other rivet coming through the collar
at
90 degrees to this one. I thought I could dislodge any remaining parts of
this
rivet with the one I was replacing it with.
At any rate that didn't work and I am stuck with the second attempt of
getting
the rivet flush with the endplug. It's mandrel broke off about the same
place,
leaving a 1/16" gap between the head and the endplug. I also was able to get
5
of the remaining 7 rivets flush against the endplug. That leaves me with two
holes I haven't filled yet.
What would you do? Is it strong enough as it is, assuming I can get the
other
two rivets flush? Is there enough clearance with the rivet sticking out? I
don't want to sell the plane! ;-)

PS: I found that my piece of aluminum on one of my ailerons was bent. It's
the
one that bolts to the push-pull tube. So I drilled out all the rivets, bent
it
straight and reriveted. I'm concerned about working a piece of aluminum like
this and having it weaken from this working. Problem?

PS: I found that my piece of aluminum on one of my ailerons was bent. It's
the

straight and reriveted. I'm concerned about working a piece of aluminum like
this and having it weaken from this working. Problem?
